Comptech only made one reinforced piece, not the entire differential housing....

If you lost your bearing caps, the pumpkin would probably have broken open. Did you ever check for play (slop) on the companion flange?

Who did your assembly for y ou?
It sounds to me like the pinion nut may not have been torqued correctly and the crush washer ended up with some play which can lead to all kind of problems.
I did the assembly. In fact, I was the one that first brought up on this forum to watch out for the torque on the pinion nut because the service manual spec isn't enough to crush the washer at all and you get play. I torqued it extra to get it to crush the washer and eliminate the play. Had I not done that, I wouldn't have gotten 40,000 miles out of it.

I set the preload and backlash to the middle of the service specs when I assembled it. Contact patch was perfect. I spent basically a full day assembling it and making sure everything was perfect.

My first two diff failures were not catastrophic. The torsen diffs started making clunking noises. When the first one started clunking, I made Honda change it under warranty. A few months later the same thing started happening again. I tried to get Honda to change it again and they told me to f*ck off. So I rebuilt it myself, this time with a Kaaz unit to make sure the diff itself wouldn't give me problems again. But I knew this wouldn't protect me from casing failures. This new failure is the first major / catastrophic diff failure I've had and something in the casing definitely broke.

The pumpkin didn't break open because I only moved the car about 20 feet once the gears started slipping. If I tried to drive it more, it would certainly crack open.

sorry for imposing as I own an SRT4 but, have any S2k owners considered/performed a rear diff cooler setup? This will keep them fluids in a better operating temperature which should hold a higher viscosity and therefore lubricate better. Just an opinion.
