Once again, sorry for the long delay on this project. Here are some pics that show my stopping point the other day (before reassembling back to stock ). I had the Kia ring on the S2k differential (second pic), torqued and ready to go...
...then removed the stock pinion and bearing race and this is what I found...
The outer diameter of both bearing races are totally different. I ordered a new pinion bearing and a "standard" 3.47mm spacer so I don't have to disassemble the stock pinion next time around.
FWIW, the stock "standard" size pinion spacer is the thickest of the bunch with the thinnest being 3.08mm so worst case scenario I can have my brother machine down one of these for me. What I'm wondering is if the stock "standard" spacer is what is found in all S2k's?? I will be sure to measure the one that comes off of the Kia pinion.
So in short, if you're doing this Junkyard style swap, get at least a new bearing and have someone lined up with a nice bearing puller.

No progress to report... can't get a new bearing for the pinion so I'm just waiting on some time to be able to pull it and take it to a shop to get the bearings swapped. I expect everything to go well (knock on wood) with the only questionable thing being the pinion spacer.
