I did my engineering thesis with GM on improving their fuel level sensors. Most cars use just a float on an arm, similar to your toilet float and the arm is connected to a rotary resistor which gives a variable reading. Anyway, when the fuel is low, there is more sloshing around of the gasoline and the resistor tends to bottom out, giving you 0 bar readings when you actually have more gas. When there is more fuel, the sloshing effect is less pronounced.

the max i have put was 12.4 gallons, and yeah it was low...
i also have the same problem with the fuel gauge, it will go from 3-4 bars, to 1 in a 10 mile stretch...

Same thing with me. The first half last a good while The last few bars are pointless. Might as well come on at 3 bars or something. Turn the car off sometimes with 3 bars. Turn it back on and voila no bars and my gas light is on. Really crappy gas gauge! I just measure by miles basically now to see when I should get gas.

My fuel light goes off when i have 2 bars left. If i choose to fill at that point I will put between 10 and 10.5 gallons.
If I do not fill up and let the bars drop to zero, I can drive around for about 32 miles. After that 3 bars magically re-appear and I can drive for another 32-35 miles. When I fill up after the magical reappearance of my fuel bars my S will take between 11.9 and 12.4 gallons.
