Time to wrap this story up:
The workshop activated the PP in a press and found one side was releasing by 1mm (0.04") less than the other sides and that this was most likely caused by the fact that the ear was touching the outer cover.

I sent the pictures to ACT who agreed it was faulty and agreed to warranty it, offering to FedEx me a new and checked PP after I shipped them the faulty one at my cost. This seemed quite fair (bear in mind I am in Australia) but I decided to see what Summit Racing (the vendor I purchased through) could offer. Summit were also happy to warranty the PP but were willing to also pay my return shipping, something I consider to be quite exceptional for an international transaction. I shipped the PP back and forwarded a picture of my shipping receipt and was refunded within a day, the replacement PP was shipped within a few days after that. Both ACT and Summit were quick to respond to emails and helpful to deal with.
There were no problems after installation of the new PP.
Given Summit's cheap and extensive list of international shipping options and their excellent returns policy I wouldn't hesitate to recommend them to other international ownwers. It's a shame they don't stock more S2000 parts.
